I feel a lot of the problems with the KLX stem from it being overcarbed. It's 4mm bigger than a KL with about half a horsepower advantage at the top end. If I was buying an aftermarket carb I wouldn't go bigger than 30. The standard carb is a pain to jet but on mine at least the needle jet ended up two or three sizes smaller then the bike finally ran right. I also used the smallest of the four main jet options that Kawasaki advised and I think I changed the pilot. Looking at old test reports it's painfully obvious that the jetting wasn't always optimal on those either. There were two sizes of exhaust. I have presently fitted the larger bore but a tuner mate welded up a conical internal reducer inside the header to get rid of the step exiting the head. He did that when replacing the first foot of the pipe and didn't tell me.That threw the jetting out, but once I'd reduced the main jet yet again it ran better than before. With the jetting right the engine doesn't stumble when whacking the throttle open. It just runs like an electric motor, albeit a weak one. If I was serious I'd put an XR200 diameter pipe on. That engine produces better power.

I ended up fitting a new vm34 Mikuni and its really good. The bike only has a high comp piston, advanced cam timing, kxf muffler and opened up airbox. I used a bigger diameter PVC pipe for an airbox boot and then fitted the largest podfilter that would fit in the airbox. It has about double the filtered area to suck on now. I put vents in the airbox from bunnings with foam behind them so its getting heaps of clean air. The new carb has improved its starting and runs better everywhere.

I don't see how a carb size normally set for a XT500 is going to be optimal for a stretched KZ200, though I don't doubt it works much better than a standard jetted old original.

What is the standard diameter of the exhaust and what size are the after market exhausts?

First decent tuning run today after fitting vm34 carb. Tappets setting best at 5 and 7 thou. I went one extra tooth advanced from the kz cam timing. Also I removed a step up I found on the outlet inside the Chinese pit bike muffler I put on it. New bigger carb with larger diameter airbox boot, bigger filter area and opened air box, a huge difference, it just drives forward and revs so hard. I like to start in second and it used to struggle so I would ride the clutch out but now can just drop the clutch and it blasts away. Pick up the rebuilt shocks from RAD in Brisbane on Fri and then to the QLD titles at Tivoli this wkend. Should be heaps of bikes there.

Did a KL250 many moons ago. If you want to really bring it to life a Megacycle 476-20 cam and a GPZ1100 piston at about 12:1 will really deliver. Negligible low end loss with a big top end.

What cc did it come to with that piston?

You get 264 cc with the std 1100 piston, or 271 cc with 1.0 mm OS so + 10% plus another few % from the comp becoming respectable.

Hi Günter, Standard shocks fully rebuilt by Rad. Shafts rechromed also. Only did half a lap before bike shit itself so I can't judge how they perform. They feel good so far and the price was $300!!! Yes $ 300. I don't think I will buy new shocks ever again.
