horsepower ideas for the 17hp KLX250 from back in the day .....

Good article. Cycle was standard setting. If I wasn't busy playing with little Honda singles I'd be tempted to do a KLX Evo.

No mention of glass gearboxes with the engine mods. Maybe it comes down to riding style ???

Believe it or not, Leith the gear sets can't handle much power over std before they turn to shit. Been down that track mid 80 ' with a big bore 310 kitted .
Sold it shortly after as it went thru two lots of trans .... very much the same as I'm experiencing with my Sp 511

I'm tempted to do the same thing Marcus as I have 2 near complete KLX's in the shed. The only thing holding me back is the suspect gearbox issues with a modified motor. After reading alot about modding the KLX, I think the best outcome would be to stick a hotrod Honda motor in the KLX chassis!

Changing the motor to something else will add more weight and also take away the 'flavour' of the KLX but each to their own.
I also blew a gearbox with a 290 kit but to be fair I was doing a lot of flat shifting (holding the throttle wide open & flicking the clutch while changing gear)
It was a vain attempt to get that surge in order to keep up with a mate on his YZ 490
Have a KLX project of my own and was going to have a 'play' with the internals again, keep thinking I have more resources and knowledge now and I can do it "properly'
If I really had more knowledge though I would leave well enough alone!
One thought I had was to fit a cush drive rear wheel which is usually better for the box but Leith got me thinking the other day about cush drive clutch hubs.
Not sure if the KLX had one of these but I know my 89 KX 250 did as the rubbers disintegrated in it causing all manner of fearful noises

Think I'd just go down Grouty's piston route; then spend another day and a half rejetting. A VM Mikuni 32 sounds nice, if only I had the baseline jetting specs.... The accessabilty of the standard two cable carb is atrocious.

I like the power delivery of 2 valve engines. When well organized they make the same or more specific torque at lower rpm than a similar hp 4 valver. I cannot remember the ratios of my KL but I'm pretty sure first was redundant at least for MX type riding. With a lot more making stuff experience behind me I'd probably have a go at making a 4 speed close ratio set with wider gears and premium material.

A beefier 4 speed gear cluster would definitely help Marcus but that in itself is a very expensive exercise.
I have 2 trains of thought happening about the KLX.
1) As GMC stated....leave well enough alone and just accept the jigger is a slug but handles great and only use it for mucking around at a vinduro or 2.
2) Ditch the motor and put in a 412 kitted XL motor with a cush drive rear hub and have some fun in the Evo class.
Grouty seems to be the only person who has hotted up the stocker and has yet to have any gearbox issues. Maybe sticking with the 262cc setup is the way to go but it seems like a lot of money for very little gain in my opinion.

I had a thought. If its possible to get new gears made that will be strong enough but the only issue is funding, why not see if there is enough interest in getting a batch made by running one of those crowd funding campaigns like https://www.kickstarter.com or https://www.indiegogo.com That way you can see if there is enough interest in the project and can raise enough funds. If the target goal to fund the project is not met then it does not go ahead and nothing is really lost. I have participated in these crowd funding campaigns before and more often than not they are a success and are a really good way for something to not just be a dream but to actually become a reality and materialize when everyone chips in, when it otherwise would not have.
