Have just finished the re-build of my 77 MC5 250, goes really well, everything operates as it should except for the clutch which is very heavy, not unworkable, it is okay for starts and it has good feel and travel and it does not slip but it is certainly too heavy to use during a race, went out about five times at Traralgon a couple of weeks ago and did not use the clutch at all during the race, gearbox shifted really well so not a problem, but, I really would like to get the clutch a little more usable, have tried changing the "ratio" by using one of those trick little boxes that goes in line on the cable that give a bit of leverage advantage, but it does not work because the clutch fork really does seem to need all of the travel, and it has the late-model clutch throw out system on it with the small bearing on the end of the rod, so I don't want to adjust up to have the bearing operating, and anyway that would give me no free play. It seems to need a lot of travel to release the clutch, anybody else have that problem?
Also, when I purchased a secondhand clutch from the USA (one of my clutch basket fingers got damaged when I dropped the bloody thing) it came with metal clutch plates, I did not use them because the fibre/Cork type plates were in really good condition so they went back in, but, perhaps the metal plates would require less travel to release them and that would allow me to change the leverage ratio so I can make the clutch a little less heavy, if that makes any sense, has anybody used the metal plates, I have never used them before so need some guidance on how they operate/feel/adjust.

the metal clutch plates are made to larst the 6 Day isde ..
use the fibre type plates.. But the fibre plats may be thicker witch make the spring have too much prelaod on them ..
in the past I have used 1 less fibre and made the space up with steel plates ..

thanks Oz, what you have said has started me thinking, Won't do it straight away because I have got a lot on at the moment but I will pull the side cover off and "blueprint" the clutch pack and set it up with one less fibre disc and a metal spacer disk and I might even try and back the nuts off a turn on each, pity the KTM does not have an adjusting nut in the centre like my huskies, that makes getting a little bit of free play easy, will let you know how I go

Mine works much the same as a modern bike thou it's a tad heavy but you can clutch out of corners when needed. I found a Yamaha cable and carefully route it under the tank with no sudden corners made a noticeable difference.

Make shour you keep all 6 Bolts / Nuts all the same !! all the clutch will drag .
check buy pulling clutch on and use a fealler Gauge .
