Ya, twist drill go up to 5.00 mm in .05 mm (0.002") increments and brass is the easiest material.

Whirly Wilson in Ararat puddle welded a 1975 DT400 piston that a Swedish traveller holed on the Western highway.
I was helping at the bike shop and took the piston down to Whirly's shed. He reckoned a bit of skirt from a Holden grey engine was the go and puddle cast the 10 mm or so hole with the oxy.
Owner rode off and all was good after the slight MJ blockage had been cleared.

Need to scroll down about half way. I got a good result drilling out not sure what size needle jet to size S-0 just by using a 2.8mm drill bit
Ditto for similar job.
Used a drill a size under then finished to size.

They used seals already made for other equpment. I'd say if you really want them go ahead, theres always a soloution. Worst case scenario go to different size shaft, make a new seal head or whatever.

The seal head job and new shaft is not that hard or expensive.

SilverFrost paint presumably has very fine aluminium particles in the oil/solvent carrier and makes itself a thin gasket.
The aerosol copper coat product I use on worn steel shim type 4 stroke head gaskets is effective as well.

Aluminium certainly work hardens and can be annealed.
You rarely see it except on low output engines.
Really low output engines, like Victa two strokes, use a graphited paper.
Copper has much better high temperature strength as well as conductivity, though is much more expensive.
The ideal cylinder head joint might be lapped aluminium to aluminium if the clamp can be assured even.

T6 is one of the hardness tempers of 2011 alloy so yes quite likely.
It has poor corrosion resistance and does take on a grey, weathered look - lead- for free machining is one of the ingredients and so is copper.
High and wide is about right for the Ace bar style so quite likely them.

ACE Bars, Ascot Vale, Melbourne made solid off road handlebars in the late 70's.
IIRC they were from 2011 grade which weathers a very dark grey- and were not anodised.
